Even the description he wrote regarding my explanation of problem/sound was not that accurate and I mentioned it to him at time of check in.

Turns out it's an IWE issue. The 4x4 wants to engage for a moment and you get metal on metal. There's a TSB on it. They did the work under warranty and replaced the check valves. Do a search on YouTube under F150 IWE noise and you'll find some surprising similarities lol. Fixed it with a plastic tubing connector that I had on-hand from old windshield washer tubing.
